Back at it again!

Trying a full scale version. I think the mini-version wasn't too far off, so this will be mostly a length and slight width adjustment. Gonna tackle the jaw actuation definitely this time. By adjusting the jaw pivot point, the whole thing should be easier to accomplish.

Similar materials mostly. Feel free to follow along, and if anyone has constructive feedback, fire away.


Started with rough outline (traced around the mini-version and added length). Estimated full size head to be between 33" and 36". Cut 7 planks from 1" XPS foam. Lower jaw again going to be separate and glued on later, then sculpted.

I wiped the foam down with a damp paper towel to get the shelf dust off, then made sure they were dry. Using Liquid Nails again to join the sheets.

I tried to use a super thin coat this time and focused on the shape of the head since most of the excess is getting whittled away. Also I only had 2/3 of a tube left. :) Also the Liquid Nails dries harder then the foam, so when you're sanding/shaping you'll see the joint lines. A thinner coat will hopefully combat this.

Used a Bondo scraper to spread.

Weighted down with a giant tile and another short piece of foam, 20lb free weights. (That I never use.)

Thanks, guys!

Slight delay in the laminate process. There were two sheets that didn't mate together and the Liquid Nails never dried. Figured out there was enough of a concave on one sheet and the coat was thin enough that the two weren't even touching. I was able to squeeze a few more beads out of that tube and then i basically rubbed the two sheets together up and down until the adhesives started to rub against both. Then I weighed everything down again directly in the middle.

Tested it just now and it seems to be holding. So word of caution, go thin, but not too thin and if you have time maybe only layer a few sheets at a time.

Traced the mini head, added about an inch around, then formed a general outline giving me plenty of working room to shave down.

It's freezing outside and even my insulated garage is too frigid. Back to normal mild central Texas winter temps soon.

Started cutting into ...

Since I kept the adhesive to mostly around the head I was able to slice off layer by layer of the excess foam. Be careful when you're doing this to not drift at an angle as I started to do. Luckily, the middle portions are within my boundary lines and the sides will be sculpted away. Close one. I tend to rush certain parts because I often don't get a lot of bulk time to work continuously. Good reminder for me to slow down.

I'll make a few general cuts, step back and make the same cut on the opposite side. I try and use the seam lines as references. Then I'll reference a pic, make a few more general cuts then repeat. I'll jump around a little, this actually helps me because when I check back on a portion I'll see any uneven places a little better.

I also slow down/ make smaller slices as I get closer to more detailed areas. Forces me to be patient.

I imagine this would be way faster if it were clay. :)

Slow week or so, but found some time this evening. Went to start sanding and discovered I was out of the grit I needed, so I went back to more shaping with the razor. Worked on the taper of the forehead mostly.

Thanks Fuzzball! He's been slow to evolve due to some other smaller projects. One being I still haven't cleaned the garage out fully.
But after a few more sculpting sessions it'll start to move quickly.

I do believe I should move to clay after this though.

30 minute session. I left a lot of room for the jaw so that I could carve down and shape gradually. Feels like forever though.
