Hi, looking into getting an SPH and converting it to a Ferro .... where'd you get all the parts to make the side bits... sorry bit of a million dollar question, but need to start somewhere!

Take your time on the cutting, you'll only want to do it once!

If anything start slightly smaller than the templates and work your way out by sanding/filing to a guide line.

Good luck with your build, they look fantastic when they are done.

Kudos to all those who R&D's the parts and produced the replica's.

When I have the guts I'm going to have a go at doing the Co-Pilot helmet!

Talking of templates...i've downloaded them...now how did people use these exactly?

I'm just trying to figure out the best way to trace the template pattern to the helmet?

Bearing in the mind the helmet is curved.

I was thinking of cutting the templates out of something hard ish like cardboard and then drawing inside the left over hole onto the helmet sides.

How did other people do this? any suggestions?

Take your time looking at Gio's picts.

I used the lower edge as a guide.


When you are putting in the backing plates, really look at the set depth.
Right side is somewhat even around the circle.
Left side is deep at the front, but flush in some areas on the back side.


Another pointer: Where the hoses meet the polaroid part.
Look at some of my early picts of setting in the right side, you can see where I
had to grind down the fiberglass so it lines up correctly.


Both screen-used helmet are slightly different , so don't sweat it too much.

I can post picts of mine if needed.

The templates are to cut the helmet.

Once the holes are cut, I would make a paper pattern for the backing plate.

Backing plate's size depends on the size of your helmet.

Back plate is going to be larger than the cutting template.

Again thanks Matt, that diagram is great.

The main problem i have though is how to cut the helmet using the templates....sorry if I'm not explainging myself.

The templates will obviously be on flat paper. The helmet ears are curved....Did you cellotape the paper templates on the ears to cut the holes? Or did you draw the templates onto the helmet?

Hope that makese sense. Basically, how do I use the templates to make the holes?

Hi Lewis,

I initially thought I would just print out the templates, use spray glue to stick them on the sides of the helmet and cut around them.

As you have already pointed out due to the curvature of the helmet it is not that simple. :cry:

Below are a series of photos I took as I converted my helmet

I photocopied the greeblie templates and cut them out, by moving them around, and mostly judging by eye, I managed to trace a rough outline of the shape onto the helmet with first pencil then made clearer with a black marker pen.

I photocopied the greeblie base plate templates, spray glued them to 0.32 sheet alluminium (I used alluminium as I wanted a sturdy back plate) and then cut and filed them into the correct shapes.

Once I had a rough outline in black marker pen I drilled a series of holes to cut out the hole for the greeblie plate, at this time it is undersize.

Once removed I had roughly the right shape, but at this stage the greeblie base plate would not fit into the gap.

Using the template I had made from aluminium I could now more accurately sand and file the shape to the correct size, by placing my template on the inside I could judge how much material to remove.

I glued the metal plate into position with a generous amount of epoxy resin. Once the glue was set I used body filler to fill all the gaps. Building up the curved wall on the kidney shaped side was the biggest pain. It is all then sanded back using the screen used helmet photos as guidance.

The greeblies themselves dictate most of the sanding and filing, I kept checking they fitted correctly and matched the SU photos, time consuming, but worth it. Once I was happy I glued the greeblies to the plate and hit it with a coat of primer.

One thing I did do and it is soooooooo helpful, I think Friendlyskies gave me this tip, is take photos of every step of removing the harness, bolts, visor housing, straps etc from the helmet when you strip it.

It is such a help when it comes to putting it all back together!

That was my biggest problem, putting all the fittings back in the right order. I must have had to re-do that 3 or 4 times.
