I’m using the foam build peperkura files as a template, and starting with the greaves.

Are these the pep files and you are just using sintra? Ive made an offical mando merc with sintra so I find it easy to work with, id love to know where you got the templates from ^___^

Looks pretty rad, I got a few 4'x12' sheets of 3mm sintra (Mando Merc discount lol), I am gonna be trying this out as well. Are you using 3mm, or 6mm sinrta?

Lol, I'm good with the mandos for the most part.

Anyways, 3mm seems ideal. 6mm is nice and thick but also a bit heavy and not as malable when it comes to forming. Looking forward to your progress, CptFlyingToaster.

Here are a couple more progress pics. I stopped work on my armour and moved on to C/CPL Becker's. Both shoulders are done, but only one is strapped in this pic.

I bought the whole sheet of Celtec for US$40; that gave me enough plastic for his pulse rifle shroud, and probably two sets of armour (one adult, one child). Add in US$20ish for straps and buckles, $20-30 for paint and glue... it adds up...

It's 3mm, but I probably should have used 6mm for the cuirass. The slots that the straps feed through kept breaking until I reinforced the heck out of them.

Ahh, yeah, thats a pain. I usually end up making aluminum brackets to reinforce catch points like that, just because of situations like this lol. It all looks good until you start walking and stuff starts to pop off haahah. Lessons learned.

I didn't realize when you said "cadet" you meant your son. Very cool! I am actually in the middle of building my son's 3rd set (he grows too dang fast!).
I never really thought of using this material but may have to check it out when I do v4.0.

geez ive gotta check out sintra, and Im looking forward to the helmet, ive been working on mine for 8 hours today, I should post my pics and findings. Ive concluded that fiberglass or plastic are the way to go. but ive got some tipson that if you need em. pretty sure bigbisont might have some tips too.

I used Pepekura Designer to scale the foam pattern down 20% for my son, and up 10% for myself.

Well it isn't exactly a 'material' tip, but I'll tell you my best bit of advice: Don't be afraid to go 'inaccurate' for the greater good of long term comfort in a kid's set. I tell you, nothing worse than pumping hours into making something look good then watching your kid be uncomfortable while getting progressively crankier each minute until no one is having fun and he doesn't want to play anymore! That was a little lesson I learned the hard way on my v1.0.

Also don't bother with the ab/crotch pad! Making going to the bathroom complicated for a kid is never a good idea :wink:
